Rapid Prototyping Creates Roadworthy Concept Parts
EN-V bodies fabricated in 3D Rapid Prototyping Shop at GM Design


WARREN, Mich. - Whether a futuristic concept like the EN-V or a contemporary family hauler like the GMC Acadia Denali, three-dimensional rapid prototyping accelerates the creative process and reduces the time and money spent on clay modeling and molding of expensive prototype parts.
Designers and engineers from General Motors studios and technical centers around the world are able to see and touch their creations faster and at lower cost because of the digital manufacturing capabilities at the GM Design Center.
Selective laser sintering (SLS) and stereolithography (SLA) techniques allow designers to quickly and inexpensively go from computer models to one-off parts for wind-tunnel testing so more iterations can be tested in less time. Aerodynamics engineers can put a current production vehicle into the wind-tunnel and skilled trade technicians can quickly swap body parts like bumper covers, grilles, spoilers and mirrors between test runs.
Before the parts are fabricated in the rapid prototyping shop, the computer models are tested for proper airflow using state-of-the-art computational fluid dynamics software. These pre-tested parts can then be replaced much more rapidly and with better repeatability than old-style clay models can be re-sculpted. More time is spent evaluating the changes than waiting for adjustments to be made. In fact, testing capacity has doubled in the past two years.

"Long before a full-size model or vehicle is built, rapid prototyping helps to improve the accuracy of the one-third scale models that are used for early aerodynamic testing," said Aerodynamic Development Engineer Suzanne Cody. "Air-flow through the engine compartment and underneath the car is critical to both cooling the engine and lowering drag."

In the past, modelers would carve a rough approximation of the front structure and the engine from foam or wood to evaluate the air flow through the engine bay. GM's 3D prototyping lab can generate a fully detailed model including the engine, transmission, brake lines, drive-shafts, exhaust system, suspension and other components under the car.
"The end result is better correlation of air-flow measurements between the model and the full-size car or truck and fewer expensive changes are needed late in the program," said Cody. "With the design of components like cooling systems locked in earlier, fewer prototypes are needed and vehicles can go from concept to production more quickly."

Rapid prototype parts also speed up test track and on-road evaluations. When 80 pre-production Chevrolet Volts were being built in mid-2009, several interior parts were fabricated by the RP shop and installed directly in the test cars.
"In design, we work with conceptual ideas in preproduction. Early part iteration allows us to get hands on to see what works and what doesn't at the point where people actually touch the car," said Checo Pacheco, a lead creative designer in the Branded Component Studio.
Some of the most public applications of RP components to date have been the EN-V personal urban mobility concepts that were featured during the 2010 Shanghai World Expo and the 2011 Consumer Electronics Show. Three body styles were crafted for the EN-V at GM Design studios in Los Angeles; Melbourne, Australia; and Russelsheim, Germany. The RP shop in Warren fabricated the bodies and many of the components for the demonstration fleet.
"3D rapid prototyping is enabling the designers and engineers at Chevrolet, Buick, GMC and Cadillac to stretch the creative envelope," said John Green, superintendent, GM Design Fabrication Operations. "We can bring more attractive, functional and aerodynamic vehicles to market in less time and at lower cost than ever before."

Newest Mini, the Coupe, detailed the artandcolour way. I changed the roof from red to black, the wheel well flares from black to gray, I blackened out portions of the wheel rims, and I detailed the rocker panel trim to better complement the wheels. I think this new production Mini Coupe is hot! I hope it's available in a version that looks something like mine.

Bentley Mulsanne Executive—Taking off about a foot of rear overhang and smoothing the rear fender into this new shorter trunk space, accentuates the current Mulsanne's body themes. This shorter car has a stance that begs the owner to take it out on the road. I deleted a pair of headlights in the interest of design simplicity. I'm sure the main headlight's 24-bulb and LED array can accommodate the additional lighting features, lol. I made the fog lights placement relate to the main headlights better, too, cleanig up the front end's facets and jewels. "Coach" doors, or suicide openings, are of course present; electrically-operated. Severely utilitarian 15-spoke case aluminum wheels round out this special nod to Bentley's storied owner-drivers.

Not since the Italians at Lamborghini gifted a couple of Gallardos to the country’s police force have we seen a publicity stunt of this size.

In a moment of madness inspiration, the British at Lotus decided to help out the Carabinieri (Italy’s paramilitary police) with a couple of supercars for daily runabouts.

Actually, the two Lotus Evora S gifts will be used for more than patrols around the park and such, and there’s quite a lot of media blurb to consider on behalf of the police as well as the British.

The Italian police has always been famous for having some of the finest and fastest cars in the world at their disposal so it’s actually an honor for Lotus to have their products within such a car park.

Lotus CEO Dany Bahar was the first to acknowledge this and he added that it’s an honor for Lotus to be able to participate in the programs of the Carabinieri and there’s another thing.

By offering the Evoras for free with maintenance for a couple of years, Lotus congratulates Italy on the ongoing celebration of 150 years of existence as is.

Regardless of all the media fluffing, the Italian Carabinieri get two mid engine supercars with a few very interesting options added.

The obligatory police light strip finds home on the roof and there’s a couple extra ones fitted at the front within the outer edges of the radiator grille. Also fitting of a police car, these two Lotus Evora S got specific liveries that tell other people in traffic who they’re dealing with.

Inside the Carabinieri’s Evoras there’s an Enhanced Vehicle Automation system, something the policemen weren’t very willing to share info about and a special refrigerated compartment.

The latter will be used for transportation of vital organs. That means that people waiting for a serious transplant in a hospital without a heli-pad nearby will get a second chance thanks tho these machines.

As far as the underpinnings are concerned, the Carabinieri get nothing more than the “normal” 3.5 liter supercharged Toyota V6 engine which develops 345 horsepower and 295 lb-ft of torque.

Chevrolet’s Cruze is by all means, a people’s car. GM is stressing out that point by bringing Americans something most manufacturers have been rather reluctant up until this year.

With BMW testing the waters of diesel in the U.S, we saw Mercedes quick to follow up on the 2012 M Class, but apart from these rather expensive options and the “downgraded” Jetta TDI, there’s a lot to do.

This must have been Chevrolet’s point of view who decided to bring diesel to the Americans who really want to save fuel and not just show off with what their car can do.

Sadly my dear yankees don’t start running towards Chevrolet dealers just yet since it will be at least another year before the Cruze you order will have the option of a diesel powering it.

At this stage, the information on a diesel option for the Chevrolet Cruze is slim, mostly because it is going to be part of the mid-life facelift the GM sedan is going to get next year.

That hasn’t kept the speculators from… speculating what oil-burning goodness could come to the U.S. market. The capacity and engine aren’t up for discussion. Chevrolet only has a 2 liter turbocharged four cylinder diesel to offer.

Most of the discussion has been focusing on the power development and the fuel economy figures the 2013 Chevrolet Cruze diesel will manage.

You see, whereas the Europeans get 150 horsepower and 235 pound-feet of torque, the Australian counterpart that is the Holden Cruze offers up 163 horses and 265 lb-ft of torque.

The difference of 13 horsepower is almost unnoticeable since the peak power rev position is 3800 so very few will users will get to using it. On the other hand, 30 extra “torques” may come in handy.

What really matters in the life of the 2013 Chevrolet Cruze is the fuel economy levels it can manage. According to the EU cycle (one considerably more demanding than US tests) the diesel Cruze manages 42 mpg US when equipped with a six-speed manual and 35.1mpg US if you opt for the six-speed automatic.

Since the manual manages the same economy figure as the most efficient Cruze in Chevrolet’s current U.S. lineup, the ECO, but under harsher conditions without dimming down performance, predictions can be made for what a diesel would bring to the U.S.

The new Scion iQ is ready to debut in the U.S. and compete against an important and renowned model such as Fiat 500. The current Fiat 500 is priced from $15,500 in the U.S. while the new Scion iQ reaches a total price of $15,995 including the $730 destination and handling fee. Therefore, the competition is quite tight in this segment, states such as California, Oregon and Washington State getting the model in October while the rest of the U.S. will benefit from the new iQ starting 2012.

If earlier this month the Germans from BMW were reporting all-time sales record for the first six months of this year, today is Chevrolet’s turn to release figures and report significant global sales growth. According to the official standings, Chevrolet sold no less than 2,35 million vehicles globally in the first half of 2011, therefore setting an all-time record in this regard. The Americans said that these were the best six months in company’s 100 years history, all the important markets for the American brand returning significant increased figures.

"The success of the Cruze illustrates what is possible when you listen to your customers," said Mary Barra, senior vice president of GM Global Product Development. "By offering drivers more than they expected in a compact car, the Cruze has redefined the global segment and is on track to bring a million new customers to Chevrolet before the end of 2012".

Russia proved to be the market that showed the most significant growth in the first half of 2011 with 81,527 vehicles sold, with 54% more than the same period of the last year. On the second place is the U.S. market with 16% more cars closely followed by China where the figures increased by 15%. Lastly, Canada and Brazil returned sales improved only by 8%, respectively 0,4% but what is important is that there is no decrease.

In terms of best selling models, the new Cruze managed to get an increase of 132% over the first six months of 2010, which means 330,000 units sold. With around half of Cruze’s sales comes Aveo, a model that managed to record figures of 150,000 units while Chevrolet Spark managed to be sold in 100,000 units. Somehow expectable, the small Spark has a big success in countries such as Uzbekistan and Mexico, countries with not a very powerful automotive industry but with a big demand for small vehicles.

The image above clearly shows how the sales figures increased in the first six months of 2011 together with the most profitable markets. “Chevrolet sold 286,499 more vehicles in the first half of 2011 than the same time period of 2010, a 14-percent increase year over year. In addition, Chevrolet set record first-half sales in many countries, including Argentina, Brazil, Chile, China, Colombia, Denmark, Ecuador, France, South Africa, and Turkey,” adds Chevrolet.

The path from concept car to possible production car can take many forms, and it certainly did with the 1987 Oldsmobile Aerotech concept car.

When the fantastic original Aerotech I carried race-driving champ A.J. Foyt to record-breaking speeds in August 1987, it was more of an engineering project than a design exercise.
A year and a half later, a pair of spinoffs made their debut at the North American International Show in Detroit. Oldsmobile's goal was to apply some of the techniques used in the 267-mph single-seat Aerotech I to realistic vehicles that might carry passengers on real highways.

The 1987 Oldsmobile Aerotech I concept car development process owed much to Bill Porterfield, the General Motors engineer in charge of the original Aerotech high-speed project.

The 1987 Oldsmobile Aerotech I concept car project actually consisted of two versions -- a Long Tail car (foreground) and a Short Tail car (background).


The engine of the Aerotech I was producing about 850 horsepower when A.J. Foyt set the record pace at Fort Stockton Test Center in Texas. Two versions were built: a long tail (LT) with twin turbos, and a short tail (ST) that ran a single turbocharger. The LT reached a peak of 278 miles per hour in one direction, 257 the other way, for an official average of 267.399 mph in the "flying mile."
The Oldsmobile Aerotech concept car could run through the quarter-mile trap in around 8.1 seconds, reaching 181 miles an hour. Chief engineer Ted Louckes noted that Aerotech I was designed around the Quad 4 engine, to demonstrate its capability "in an extreme testing environment" -- and no one could deny that 267 miles an hour was extreme. There were two versions of the Quad Four. The ST "RE" unit, prepared by Batten Heads of Detroit, used a single turbocharger to make an estimated 900 horsepower. The LT "BE" powerplant, built by Fuel Engineering of California, used twin turbos to produce an estimated 1000 horsepower. The Aerotech I body was designed by GM Design staff and was one of the sleekest vehicles ever developed for use on a high speed track. The design of the Aerotech I included the capability of adjusting underbody sections to control the distribution of downforce, front to rear. Oldsmobile produced three versions of the original Aerotech to prove the capabilities of the Quad 4 engine. Two were short-tailed (ST) versions and one was long-tailed (LT).

Aerotech wasn't a single-company production. A large number of subcontractors were employed for the record-setting Aerotech I project, including one that provided the cockpit's Lexan cover.
A carbon-fiber body sat upon a specially-designed ground-effects Indy-car chassis, and the whole vehicle weighed just 1,600 pounds. High-speed racers need to stick close to the ground and the Oldsmobile Aerotech I concept car was no exception, with an inch or less of airspace between its lowest body point and the ground surface.
A replica of the original Aerotech I toured the 1988 auto shows, while a subdued edition of its Quad 4 engine emerged under the hood of the Oldsmobile Cutlass Calais. This new engine was the first multi-valve powerplant to come from Detroit in recent times. As designer John Perkins said, "concept cars stretch the imagination" and show the public what stylists have in their minds.
